I understand the weight shaving, I ride road bikes and cross country mtn bikes so lighter is better. However that gear on the right that looks like you had a sniper shoot a dispersal pattern into, won't that significantly weaken it? I could be wrong as I don't know what sort of torque force that particular gear will get, but I would be mindful of it.

Sweet machining bro!"thumbsup" I just did something similar to my vp's. Do you know the before and after weights of the wheels? I only lost about 1oz each wheel but I didn't make the channel as wide or as deep cause I was chicken:-P

I have notes somewhere about all the stock and mod'd weights, just not with me. Before I had to counterbore the inside face to clear the knuckles I shaved 34 grams from each wheel, almost 5 ounces total. To that, (previously) a loss of an additional 3 ounces for each axle and we have a 1/2lbs loss so far.
I did shave another 8.5 grams from each axle today.
The tube flange is way thicker than it needs to be so I just cut a heavy chamfer onto it.
I'll have pics later this week.

Between the holes and each tooth is more material than the actual gear pitch/lead. The gear tooth would deform before the rest of the gear.
I will be mindful of it, there happens to be one more axle like this out there being used hard as I type. The feedback is very good so far.

I must also include that this is not a service I will be providing so anyone could feel free to copy it. Don't ask me exact dimension questions cuz I cut this stuff on the fly and don't really write it down besides these weights.
This is just a morbid curiosity and experiment for me, because I enjoy this hobby as well as my business I could waste my free time machining good or bad ideas for myself.
 
Here you can see the heavy chamfer cut into the tube flange, that removed alot of unnecessary weight.

Also made some perfect lock-outs, rather than being scary thin at the milled flats I increase the diameter at the knuckle. As it tapers back and the milled flat starts to get thin I left material on the inside for more section width supporting the milled flats.

There's no interference with anything as long as you install the lock-out before the axle shaft.

Next up is some clocking, upper link mount and steering servo mounting.

Makes me wish they would leave the berg axles machine finished rather tha bead blasting the snot out of them.

Thats funny I was just telling Dave this last saturday at HT that you should start making and selling these.
